I did try the install with STICK as you suggested and I thought that did a format of the card, however I just noticed now that the card has the same volume label that I gave it, so perhaps it did not really format it.  I will try to format it with the camera.

It's a 2GB SD card.  I think I might have another one somewhere to try if the format in camera doesn't work

I tried the low level format.. it still did not work.. I tried copying my backup of the version I was using before, and it was not working either, and even acting stranger than the other versions. so I went and dug up another 2gb SD card, and now it's working even on the new version.  something must have happened to my old SD card!    Thanks for the help everyone, it's very much appreciated!
