After years of CHDK use on my A540, the print/alt button does not give me the alt screen.  With several dozen attempts, I did have a couple of successes.

I have tried two different sd cards.  One is the now defunct Eye-fi card, so locked, unlocked is not a factor.  I replaced the existing CHDK programme today with Stick, so the download should match the camera model.

When i shoot a picture some CHDK info is on screen in shoot/record mode.

I leave tomorrow for 3 weeks, and depend on my CHDK mode.
 :(

Might I have a conflicting setting in the Canon menu?  other ideas?

There are a couple of things that might be happening here.  There could be a mechanical problem with the button,  there could be a problem with the way you are pressing the button, or there might be CHDK configuration issue.

First of all, you need to press and release the Print button fairly quickly to enter <ALT> mode.  If you press and hold then you get the original Canon Print functionality.
 
Secondly, it's possible to reconfigure CHDK for the A540 so that the DISP button acts as the <ALT> button.  Again,  a short press goes to <ALT> and a longer press changes the display mode.  The option is in the CHDK Settings menu - down near the bottom where it says <ALT> Mode Button.   This should help out if your Print button has become flakey / defective.

The display button gave me a working alternative that worked with both sd cards.  So far.
Sometimes- superstitious behavior- I have to first protect/unprotect a picture before using the display.
BTW it sends me to Userscreen which I click through to get to CHDk menu.
I tried selecting an option to not show Usescreen, but no luck.

CHDK Settings  ->  Menu Settings -> User Menu Enable[ * ]

I have returned to the black record screen problem,  What precedes the black/blank screen is a normal view with <alt> aat the bottom of the screen.  I can run a script with the shutter press.  But I cannot take a picture because the <alt> locks the screen and shutter.  After a few minutes of this the screen goes black.  But pictures already taken are visible in the view mode/screen.

I used stick today to re-download CHDK for my A540.

Any thoughts (and prayers) appreciated.

You should be able to leave alt mode the same way you entered it. If you can't, then there is something broken.

The current autobuild works fine on my A540, so as waterwingz suggested before you either have a hardware problem or (less likely IMO) a CHDK configuration problem. You can reset the CHDK configuration by deleting all the .cfg files from the CHDK directory. This will of course reset all your setting, including changing the alt button back to print.
Don't forget what the H stands for.
