Since cleaning up the code doesn't seem to converge, I decided to go ahead and make the utility available in binary form. In the best of CHDK tradition, I dub this release a PREALPHA :)

If you're inclined to look at a hairy mess of a code, drop me a line.

The download is available at the bottom of the first post (the 1.5M limit posed yet another challenge). Please check it out and share your impressions.

One feature that's so far unique to this implementation is the ability to create a dual-partition card (required for cards larger than 4GB in pre-2011 models supporting SDHC) without removing/reinserting it.

I'd like to take this opportunity to express my gratitude to Dave Mitchell, the author of STICK, without whom I would have never come this far. I stand on the shoulders of giants.

I tried it on my Win 7 64 system. I'm impressed with the simplicity - very clever detection process but it although it installed all the CHDK files correctly it did not make the card bootable. Is this a current limitation? When I reran it, it declared the card was up-to-date but did not detect the non-bootability and gave me no chance to try a re-install.

The card should have been made bootable, of course. Could you please re-run with /verbose and post the log from %TEMP%\ChdkUtility?

Worked fine on the next card I tried. I've had problems with my card reader lately, so the problem may have been due to that.

Your card must have been FAT16. I just fixed a bug that prevented those from becoming bootable.
