TestDisk was the most promising/informative of the tools I tried, but as it warns in the beginning: Disk capacity must be correctly detected for a successful recovery - and it isn't.

Transcend tech support didn't have any recommendations for recovery other than what I already tried and advised me to get an RMA which I did. Easy process; it even prints a shipping label for you so you won't screw up the address. :) Now I can just hope for a replacement that won't get corrupted.

EDIT: Received a replacement card from Transcend in the mail today (Aug 20 '08) and formatted it just as before to run CHDK in my SX100. Works for now... let's hope it stays that way. :)
