Wouldn't the CHDK histogram tell you if there are blown highlights?  I keep seeing in other places guys talking about shooting "to the right edge" but not going over.  Of course there is a limit to the dynamic range any camera can handle.  Maybe you could experiment with mulitple exposures and HDR.  I don't know about the ND setting - my camera doesn't have that.

I have completely forgotten about the histogram function.  I'll play around with that tonight.

Forcing the ND filter out will definitely give you issues with overexposure in bright scenes unless you're doing everything manually, as the automatic controls don't take the ND override into account.

I'm using fbonomi's code for exposure.  It knows about the ND filter being out.
