Welcome to the forum !

You haven't, by any chance, forgotten to lock (write protect) your card ?

To start CHDK automatically (autoboot method), the card must
  1) be either <= 4GB of size & FAT16 formatted or prepared for CHDK multi partition support
  2) be CHDK bootable (marked with "BOOTDISK" in the 1st sector) <-------
  3) have the file "DISKBOOT.BIN" in the root folder
  4) be locked

You can also start CHDK manually by powering on your camera in playback mode & use the "Firmware upade" menue item from the Canon menu...

I renamed the bin file to diskboot.bin and now the camera won't turn on with the card in.

I also tried to start CHDK manually with the Firmware update option "update firmware version 1.0.0.0 -> 1.0.0.0" but after it a while it turns off and turning back on does not show any change.
