So I've been running fine with the older build for a while...

The newest build doesn't show up in the menu for the "firmware update". I can copy the older build back to my card and it works fine.

Am I missing something? Any tricks to updating to the newest build?

The camera has the 1.00D firmware

No; make sure the file ps.fir (without any filename additions or quarantine attributes on Mac OS) is stored in the root of your card; then start the camera in playback mode (with lens retracted).
Also make sure there's at least one image taken by the camera on the card; the last file should be a still image, not a video...

Thanks for the help!

I went back to basics, and used the Applescript tool to reformat the card and intall the CHDK. The newest build boots up fine in "autoboot" mode with a locked SD card, so I'm all good!  It still doesn't show up in the Canon menu if I want to maunally load it, but I can work around that.

I've been using CHDK with an Eye-Fi card, so I may just take the plunge and file down the plastic where the write-protect notch should be.

Mac issue ;)
Remove the additional data your OS adds to the ps.fir file (i.e. the quarantine flags) --> http://chdk.wikia.com/wiki/FAQ/Mac#Still_Having_Trouble.3F, then manual loading should work as described.
