Ok Philmoz,
Some good news !
 This time many things DID work first time, but still a glich somewhere. This is the regime I followed;-
1. Format SD card in the camera to get one partition
2. Get the latest CHDK build and unpack DISKBOOT.BIN and PS.FI2 onto the card.
3. Manual boot CHDK from the SD card in the camera
4. Create card with two partitions (using the option in the Miscellaneous stuff --> Debug menu). After running this wait a few seconds then power off the camera.
5. Put SD card back in PC and format it (don't format in the camera). It should now format as a 2MB SD card.
6. Unpack the binaries listed above to the card again
7. Manual boot CHDK again in the camera and make the card bootable using the option under the 'Miscellaneous stuff' menu. Power off the camera.
8. Lock the card, boot CHDK from the card and Swap partitions (under the Miscellaneous stuff menu)
9. Unlock the card and put the card back in PC and format it again. You should now be formatting the larger partition (if it's still coming up as 2MB then try the swap partitions again).
10. Unpack the latest full CHDK build to the large SD partition
11. Lock the card, boot manually in the camera and Swap the partitions again

Pert 9 is where I unlocked the card, put back in reader and tried to format. I got a message that "No drive is recognised". I know I created two partitions becuse I got the insufficient memory message. I got a confirmation of swapped partitions. I even tried to format with the card locked but I still got " No drive found" message from Windows.

Biggest problem is now that The camera cannot format the card, and Windows won't recognise it--have I trashed my card?Any ideas?

Update;- took the card to a friend who used Linux to format, back in Canon--card useable. Started the entire operation again. Windows still cannot recognise the card at stage 9. In case it was a Win 7 thingy I even tried "taking ownership" and altering permissions to everyone and everything--still Windows cannot recognise the (larger ?) unformatted partition, unchanged that after 3 restarts of system, and endless plugging and unplugging of card reader--hence I cant format it. Sigh....

Sorry to hear this.
My guess is there's something about your card reader and/or driver that is not liking the partitioned card when the second partition is selected.
It might also be related to the card itself - can you tell me what brand and type it is?

Once the card is in this state what happens when you unlock it and put it in the camera?
If the camera starts up can you get to the format menu? If so will it format, or do you get an error message?

I can format the card in the camera ( now) I found that by waiting for a few minutes and re-starting camera I can get into the menu choices, then doing a full format. My card is a Power 32GB HC Super High Speed Class 10 + NB-7L . I feel I am so near to cracking this, really frustrating.

It sounds like the card partitioning is working in the camera then since you can format the small partition and the large partition comes up with an error on the camera (because it's unformatted). Since you can then re-format back to a single partition in the camera it looks like your PC / card reader / driver is now the problem area.

Do you have access to another system with a different card reader to try formatting the large partition?

Not easily ( that I know of) I remember the previous ( 3 ) card readers I have in a box somewhere had to be replaced because they could't read the SDHC format. I can get on the bus to local pc shop and buy a new one, but how do I know it won't have the same problem? Is there any type of spec. I can ask for?

It's worth a try - at least it may narrow down the source (if the problem is the same then it's the card reader / driver or the card itself).

Probably no one wants to read this now ( boring!) but, anyway, update;-

Tried on my winXP Pro laptop--exactly the same problem -it can't find the large partition to let me format it.

Friends Win 7 and different card reader;- started whole process again--same problem except "Windows cannot access this drive as it is locked"

Friends XP Pro with 3rd card reader, went through entire routine again, stuck at exactly the same place. "Please put a disk in the drive" --I have the feeling if I can format it all will be fine, but.....
