Yep, that's what I was just coming here to ask. How to I make it always use CHDK firmware like it used to do before?
Format the SD card as bootable (which you have apparently done),  copy the diskboot.bin file for your camera to the root directory of the card,  put the SD card lock switch in the "locked" position, start the camera.

You still haven't told us anything about your project though ...

You follow the steps in the manual, just like you did the first time. E.g. http://chdk.wikia.com/wiki/FAQ#Q._How_can_I_make_the_CHDK_program_load_automatically_at_startup.3F

I tried the instructions several times several different ways but still have the same result. I don't have a diskboot.bin file. Is that required?

Only if you want to run CHDK via autoboot.

DISKBOOT.BIN is the CHDK binary used for autoboot. PS.FI2 is the same thing, encoded differently so it can loaded manually through the "firmware update" menu.

If you are using a multi-partition  card (>4gb) then the diskboot needs to be on the "small" partition.

edit:
BTW, if you are using a 4gb card and re-formatted it, it probably got formatted FAT32, in which case autoboot will not work on your camera. You can format a 4gb card with FAT16, as described in the FAQ.

It's a 2GB card. I'm fairly certain It's been formatted as fat16. I'll check when I get the chance. If it's not that, is there some way I can manually change the autoboot variable?

You posted earlier about your sdminst.exe result that said it was bootable.    Did you download and install the diskboot.bin file that will allow you to autoboot ?

See http://chdk.wikia.com/wiki/Bootable_SD_card - the "BOOTDISK" string is the only thing that could be referred to as an "autoboot variable". You can set that manually in various ways, but sdminst does the same thing.

As waterwingz says, you definitely need the diskboot.bin from your CHDK build on there.

If you are working with the files from a Mac (don't think you are but just in case), you may run into http://chdk.wikia.com/wiki/FAQ/Mac#Still_Having_Trouble.3F

That's odd I've had to delete the video file off of the card manually a few times in the past and I remember that there was just the CHDK folder and the PS file. I have no idea where to get the diskboot.bin file. CHDK runs fine. It just doesn't autoboot.

diskboot.bin is the CHDK binary "app" used for autoboot - this file is included in ALL CHDK packages from the Download servers ... and also was since the first CHDK version ;)
